I am of little help, but I will say that my mothers 1999 explorer does the EXACT same thing, an intermittent rattle that happens alot, but is hard to replicate when you wanna show somebody. For her it is a very light sound and is hard to notice if you have the radio/AC on.

Does it sound like marbles in a tin can? Could be your timing chain

You may be about to have a serious issue. I know two people who have had their tensioners break, one had to spend over $1K at his friends shop to fix it, the other had to buy a new engine

timing chain replacement at a Ford Dealership is going to cost you about 1100 bucks.

I think mine is a Bearing in one of the pulleys.. I noticed it more this weekend when I had to replace my upper/lower thermostat housing. PIA

Shortly before I got it. It had work done on the timing chains, but I dont know what all was fixed. That's all I can figure it would be.

Not every engine gets this problem. 01-02 4.0L is very prone to this and I've never heard a rattle from mine and I'm close to 120K miles

You do need some special tools. but you can make do with only buying one. and that's the 27mm 6 point. a 12 point socket will mess your day up. ask me how i know.
