Throttle cable popped out: 2004, 4 cylinder, 2.3L Duratec

Hello,

Throttle cable popped out of the throttle lever. The cable itself snaps onto the ball on the throttle lever. I’ve attached a picture to better illustrate the construction.

I wedged it in with a few layers of paper towels so I can drive it but do want to fix it back to the original assembly.

Before I buy parts that might not fix the issue, does anyone know how the cable attaches to the lever? Is there an insert in the cavity of the throttle cable or a ferrule on the throttle body lever? I’m wondering if a piece fell off, hence why the cable is loose.

That one has cruise control, that's what the second cable is for

Could be the ball is worn down or the clip part is, clip should be softer metal so should wear out first, not sure if clip on the cable end is a replaceable part, may need whole new cable

I would lube it in the future looks like it's pretty dry and the reason for the ball is so it can rotate inside the clip when gas pedal is pushed down

Thanks, Ron D. I’ve had to remove the throttle cable a few times in the last 3 years and never lubed it after reassembly. The throttle cable cavity might very well have worn out as I thought lubing it would make it easier for it to pop out. Lesson learned.

Good catch and thanks for the tip. I’ll get a new cable and will lube the contact points.

It's hard to tell but it almost looks like the snap clip that is supposed to be on the end of the cable is broken/missing

This is what the cable and snap-stud look like removed. It does seem like a clip of sorts is missing on the cable end but I can’t be sure.

Yeah, there should be a 3/4 cylinder type clip that snaps over the end of the cable, and opens up on the throttle side. Meant to allow you to snap the cable over the ball socket, but retain it.

It looks like yours has broken, given the rust on the cable end.

Do you know if new cables come with the clip or the clip can be purchased separately?

I am not sure if the cable comes with a new clip, but I assume that it would.

Update: Throttle cable popped out

It’s taken me a while to get to it but I finally did today and thought I’d post a picture of the old and new throttle cable end. The diameter of the end of old cable end that snaps into the throttle stud is significantly larger than the new one.

Lesson learned: I’ll lubricate the stud and throttle end at least once a year, regardless of miles driven. Considering road salt applied during winter months I think once a year is a good practice.

Just thought of sharing one more small tip that worked for me​​​​​. It’s next to impossible to get a pair of pliers, offset or straight, under the dash to squeeze the clips that anchor the cable to the firewall side. The method that worked for me without having to remove panels:

1. From under the dash, snip the accelerator wire cable below the crimp closest to the firewall

2. Remove the accelerator pedal (one center bolt)

3. Pull out the wire cable from the engine side

4. Slide a 15 mm deep socket over the cable anchor, from under the dash, until the clips are pressed in (see pic)

5. Have an assistant pull the cable sheath from the engine side

Hope this helps others. Total work time (after I thought of the socket method: 20 min working slowly and carefully)
