Front diff pissing
so what will make a front diff pee from the vent tube. I have already been told over fill, so, anything else?? It isn't that I don't believe that, I just want to cover all bases. I got the truck at the end of december and I was told that if it was overfull that the warmer temp could cause the fluid to expand and spurt out. Anything else?? I pulled the plug and the fluid is level with the hole. It didn't come out when I pulled the plug, but it is just level with the hole.

ISSUE:
Some Explorer/Mountaineer, Ranger and Explorer Sport/Sport Trac 4x4/AWD vehicles, may exhibit a fluid leak from the front axle vent tube. This may be caused by fluid being thrown toward the axle vent by the gears during vehicle operation.
ACTION:
Install a revised front axle cover kit. The revised cover has a baffle built in to reduce the possibility of fluid being thrown out of the vent during vehicle operation.

Since you are apparently out of warranty, you could buy the kit and install it yourself. Requires dropping the diff to remove the cover. The list price for the kit is ludicrously high at $436.65.
Instead of that, I would try running an extension on the factory vent hose up to a higher point in the engine compartment - away from the engine and away from the exhaust manifolds in particular.

He said you could run a longer hose higher so it has a longer route before it spits out.

even better yet, I don't suppose any of you would have a pic of this new cover, preferably the inside of it. I wanna see this baffle that they installed.
It's time to get creative. Ford has me by the nuts on the harmonic balancer, but drilling a hole in the cover and tig welding a few pieces of 20ga steel and a piece of tubing in to save 400 bucks. Hell yeah

My 2003 FX4 Level II has the same differential housing vent as yours but does not leak. The factory hose from the vent goes up high and is clipped to a bracket by the brakes lines that connect to the ABS pump. Check to see if you have the same setup. If not, it would be easy to make up something similar for your 04.

so I guess its ok to dig up an old post if it's ur own. OK so far I have bought a new front cover for 20 bucks and got a stainless collar, n tig welded it to the cover after drilling a hole in it. Then installed a brass elbow with a barb to hook the hose to. I am yet to weld in the baffle, just haven't had the time. I plan to post pics when finished. BUT......is the question. I know if you have a lsd in the rear you have to add friction additive, is the front an lsd??? If not I'm gonna buy some mobile1 80-90 and fill it up. This is the biggest concern I have at this point, and pretty much the last herdle. The cost so far with the cover and fittings is around 30 bucks, WAY better than 400!

thats exactly what I have, mounted right up by the top of the shock right? I dunno maybe It just has too much in it?? Only does it in 4wd and the day I ran the highway and did like 50-60mph in 4wd is when I noticed it. All other times I used 4wd i kept it below 50 and never saw this.

Yeah but they are not being driven? What I mean by that, is that there is no pressure being put on the gears by the front drive shaft correct? They are essentially free from any resistance or contact. Once you have your front tires being driven by your truck, it is going to create alot more pressure and heat on the diff.
I might be over thinking this though.

Yeah but they are not being driven? What I mean by that, is that there is no pressure being put on the gears by the front drive shaft correct? They are essentially free from any resistance or contact. Once you have your front tires being driven by your truck, it is going to create alot more pressure and heat on the diff.

different design?
nope, pretty sure both are low pinion standard rotation.. drive shaft attaches to yoke via u jiont, yoke spins which is splined to the pinion gear so it spins, meshed with the ring gear and it turns.. and on the highway there is "more force" as you say? "causing it to be at its boiling point because there is power to it"
