will it make any difference to go to a larger diameter pipe after the cats?

Not really, I wouldn't go over 2.5" personally just for back pressure reasons.

well i went to a 2.5" i think i felt a difference. i would say do just to do it.... you will lose a little back presser which helps on the down shift slowqing but not that much. it could have been in my head but it seems like it was a lil quicker and ran much smoother

well the one shop i talked to had an awesome plan, but i just can't pay that much right now. it would have been a stellar setup though. but i dont have the cash to dish out right now.
so going to a different shop thats going to reposition the muffler and whatnot. and improve the welds. lol

my flowmaster 40 hasn't held up too well.

someone was telling me one of the round magnaflows with the straight through design were pretty good..

i forgot to take pics, but i ended up having the flowmaster moved up a bit, and then ran some pipe and dumped it right behind the axle.
but now its wayyy too quiet again so i'll probably hack it off after the muff again and put a turn down on it.

I have a glass pack on my 4.0, and I personally love the sound. I would take it over the magnaflow I had before any day.
