wouldn't be hard to switch to a manual transfer case. Just take one t-case out and put another in. You will need to either cut a hole in the floor for the shifter, or get the floor plate for a manual t-case Ranger. You will also have to make sure you have the holes in the tail housing on your transmission for the shifter linkage. If you don't, then you will need a new tail housing with the holes.

find an older explorer/bronco2 with a manual transfer case and take the transfer case, shifter linkage and interior parts.

check this website out, they have most junkyards listed.

true....if he wants it to be a direct swap. the front driveshaft is different on the '93 and older manual t-cases (BW1350) and the '98+ Rangers manual t-cases (CV style driveshaft connection).....

he could also find one that is out of a '91-'94 Explorer that would direct swap......

yeah, my dad used one out of an early 90's explorer, that would be what you need.

the early explorer's and bronco2's all used the ttb suspension and the same drivetrain, so im going to assume it uses the same transfer case.

is there any typical cause of this button to repeatedly fail or is it just a bad set up by ford

ive never heard of this problem.

what you could do, is rig up something custom, like some momentary push buttons or something.
or maybe even a momentary two way switch.

the early Explorers use the BW1354 t-case while the B2's use the BW1350 t-case. The difference is the 1350 has the slip joint in the t-case while the 1354 has the slip joint in the shaft and uses a u-joint to connect the driveshaft to the t-case.

you could have a short in the electrical somewhere, or could be a bad 4wd control module.
