i think it looks better then just ford in the grill but thats just me and i would pay an extra $300 for it cause you get a hole front en new hood fenders and a grill and you get to use raptor head lights

Hey Buggman, Sorry for bumping the ol' thread but I absolutely love your truck. Since you are the lord of the LED mods I was curious if you have seen something like this, It is a new global ranger in Thailand retrofitted with a Raptor grille mod like yours that i found on facebook. Would you consider doing something like this?
I just wanted your opinion, I love it.

@buggman - Love that grille mod! Have wanted to do that to my 2003 for a while now. Did you ever get the process refined and set up for other years? Even if I didn't do the whole change, can you tell me what you used for the amder LEDs in the top of the grille? Thanks again for sharing this here, it really looks good!

I do have templates for the letters, I've done a couple sets out of 1/4" thick material. Seems to work pretty well too. They're light enough that good foam mounting tape will hold them to the mesh, honeycomb or most other grilles.
They come clear but you can paint them pretty much any color you want using krylon fusion or any good plastic specific paint for best adhesion.
They're pretty forgiving for use with other years too, you can vary the spacing between the letters to best fit your grille.
The led's are some led strips I modded & wired together that come on with the parking lights. I should still have some of those yellow/amber led strips I could mod too.

I don't have any digital format for the templates, they're patterns I designed so I really don't want to let them go.
I use polycarbonate (lexan) material, not the inexpensive plexiglass that will break... these are darn near bullet proof.
Here's a LINK to more of my raptor pics/videos
You could paint them any color you like... if you don't like it, it's easy enough to spray another color anytime in the future.

you could make masters from wood build a diy vacume former and then use the vacume mold to cast the letters.
