Well, a cutting wheel is the onyl real way to cut into these, you jsut pick up a coupel packs of heavy duty cut off wheels - burs are just a natural thing when cutting metal, if you cut something, you always sand it down one way or another :-)

Maybe I'm just ignorant but I dont see that you really gain anything by putting 6x9s instead of 6x8s in. Sure its a very slightly bigger woofer so you'll get a small amount of bass increase but hardly noticeable. Unless you get a killer deal on the speaks or something it seems like more work than its worth. Kind of pointless in my opinion.
also to the auther i read about the dremel discs you said 3 discs per speaker and i learned this little trick when cutting for my expo ohc if you stack like 2 or 3 of them they work much better and last much longer than 2 or 3 individually
i used my saw zall wasnt pretty but who cares it doesnt have to be and it took less than a minute
a jig saw with metal blade would prolly be the best way to do it but my last metal blade i broke in half cutting a window for my pc case and didnt feel like buying more
