These are the fusion projectors that I intend to retrofit into my fogs on the 04', and add as stand alone fogs to the 03'.

Another problem I ran into, something that I should have figured but still surprised me.
The chrome coating on the inside of all my lights (I checked) actually conducts electricity. It gives me about 1 ohm per half inch of distance. Therefore I had to sand it down on the inside of the corners because the surface of the PCB will be very close to this.

Yea - I can do that as well. Its hard to tell from that photo but the surface where the PCB touches is sanded totally down. Can you link me to that product you recommend? I might go with that as well for some added insurance.

Woe those fog lights compare very well to the mini morimoto h1s we got, very impressive and colorful cutoff line. I would say besides the very wide beam and better visibility I love how projectors look to oncoming traffic, at every angle they have different hues of purple and blue then straight on look white. Absolutely amazing job done here
Update:
Last night I installed both headlights with projectors mounted and drove to Kmart to aim them late at night against the wall of the building. After removing the lights and shimming the adjustment spots I made I have the aim basically perfect (although I think I want to adjust the rotation of the drivers side)
Today I built the PCBs for the headlights, and I'm happy with how they came out. I had continuity one place where I wasn't supposed to, but I fixed that with a razor blade. They fit awesome. Obviously these are installed backwards (so you can see the trace).

The only problem I have now is that I need a 1.0mm drill bit. I was able to find 1/16th" size, but I don't want to use these, I want something smaller. I will probably buy about 50 of them because I'm sure I'll break quite a few of them.
